Introduction

Not every successful product needs to be invented from scratch – sometimes, the real opportunity lies in reinventing an existing category with strong branding and engineering excellence.

Our USA-based client, who specializes in horse-related infrastructure and supplies, approached CADLETE Designs with a unique requirement. While ground reinforcement grids (commonly known as mud guards) already existed in the market, they wanted to create a custom, branded solution tailored specifically for their niche – particularly for horse barns, training areas, and outdoor terrains.

The goal was not just functionality, but to develop a product that reflects their brand identity, durability standards, and real-world usage conditions.

Objectives

The project was initiated to transform a generic infrastructure product into a high-performance, brand-specific solution.

The key objectives included:

  • Develop a custom-designed ground reinforcement grid
  • Integrate brand identity (logo, pattern, color, finish) into the product
  • Ensure high load-bearing strength for heavy-duty applications
  • Design a robust interlocking (snap-fit) system
  • Optimize for injection molding and large-scale production

Beyond design, the focus was on creating a scalable product that could perform reliably across multiple real-world applications.

  • Build a product suitable for horse barns, race tracks, and outdoor terrains
  • Ensure durability under heavy loads (vehicles, trucks, equipment)
  • Provide easy installation with strong interlocking stability
  • Create a product aligned with the client’s brand positioning
  • Enable high-volume production and global supply

Challenges

Although ground grids are common products, customizing them to this level introduced several engineering and design challenges.

The first major challenge was developing a unique design language that aligns with the client’s horse-focused brand. The product needed to visually reflect elements inspired by horses while still maintaining structural efficiency.

Another critical challenge was designing a high-strength interlocking system (snap-fit mechanism). The grids had to lock firmly so that even under heavy loads – such as vehicles or trucks passing over them – they would not disengage or fail.

From a manufacturing perspective, the challenge was even more complex. The product was a large and heavy plastic component (700–800 grams per part), requiring precise injection mold design to ensure consistent quality.

Additionally, achieving a zero-undercut design while integrating complex geometry and snap-fit features was crucial to keep the mold simple, efficient, and cost-effective.

Balancing aesthetics, strength, manufacturability, and scalability made this a highly engineering-intensive project.

Our Approach / Solution

We began the project with a strong focus on industrial design and brand integration.

Our design team explored more than 50+ grid pattern concepts, experimenting with different geometries inspired by horse elements – including hoof impressions and organic symmetry derived from equestrian themes. The final design successfully blended functional grid structure with subtle horse-inspired aesthetics, making the product both practical and brand-aligned.

Once the design direction was finalized, our mechanical engineering team worked on developing a high-performance snap-fit interlocking system. Multiple concepts were evaluated and tested to ensure tight locking, long-term durability, and ease of installation.

To validate the design, we created multiple prototype iterations using 3D printing, refining both the structural strength and interlocking performance. After several iterations, we finalized a design that delivered both strength and reliability.

The next phase involved Design for Manufacturing (DFM), where the entire product was optimized for injection molding. Despite the complexity of the design, we successfully engineered a zero-undercut solution, allowing for a simpler and more efficient mold design.

We then developed a heavy-duty injection mold, and thanks to precise engineering and design optimization, the mold was successfully validated in the first trial itself.

With tooling ready, we moved into large-scale production, ensuring consistent quality across all units.

Beyond manufacturing, we also handled complete logistics and delivery, shipping full 40-foot containers of products directly from our facility to the client in the USA under a DDP model. This included managing all documentation, customs clearance, and import duties – making the process completely hassle-free for the client.

Outcome

The result was a fully customized, heavy-duty ground reinforcement grid system that combines branding, durability, and scalability.
