This is exactly where our client saw an opportunity.
A USA-based client approached CADLETE Designs with a clear vision:

They had a target price and volume in mind, but left the entire product journey from design to development to supply chain completely in our hands.
This was a classic turnkey product development challenge, where cost, design, and engineering had to work together from day one.
Objectives
The primary goal was to develop a low-cost, high-volume air purifier that could compete with existing products in the market.
Key objectives included:

Challenges
This project required balancing cost constraints with engineering practicality, which brought multiple challenges.
One of the biggest challenges was tooling cost reduction. Since the product size was relatively large, injection molds could become expensive. The design had to be engineered in a way that avoids undercuts completely, allowing simpler and more cost-effective mold design.
Another challenge was product architecture simplification. The client’s requirement was clear – keep it simple, keep it affordable. This meant every design decision had to be optimized for cost without making the product feel cheap.
The ventilation design was also critical. Since it’s an air purifier, airflow efficiency depends heavily on how well air intake and outlet vents are designed across the enclosure.
On the electronics side, we had to integrate a functional PCB system, display interface, and internal component layout – all within a constrained budget.
Additionally, the client required custom branding elements, including dome stickers and metal-based branding plates, which needed to fit seamlessly into the product design.
Our Approach / Solution
We started the project with industrial design exploration, providing the client with multiple design concepts to choose from. The focus was on creating a design that looks clean, modern, and manufacturable at low cost.
Once the direction was finalized, we moved into detailed 3D CAD development, keeping the design intentionally simple to reduce tooling complexity and cost.
Our mechanical engineering team ensured that the entire enclosure was designed with zero undercuts, making it fully compatible with cost-effective injection molding.
On the electronics side, we developed the complete PCB design and system integration, ensuring all internal components work seamlessly together. The product also included a display interface, designed to show essential information with clean and simple graphics, even within a low-cost setup.
We also worked on user experience, designing the product in a way that the top and bottom body can be easily opened, allowing users to replace HEPA filters without any hassle.
To validate the product, we developed a fully functional FDM 3D printed prototype, integrating real electronics and filtration components. This allowed the client to test performance and usability before moving to production.
Beyond design and engineering, we supported the client with complete supply chain setup, including sourcing vendors for HEPA filters, electronic components, and branding elements like dome stickers and metal labels.
Outcome
The project successfully delivered a cost-optimized, fully functional air purifier, ready for manufacturing and market entry.
