From Idea to Icon: How Products Are Born at CADLETE Designs
Almost every first-time hardware founder pictures the process the same way: sketch, prototype, done. In reality there are seven distinct stages between an idea and a container leaving a production house, and skipping or rushing any one of them is where budgets and timelines actually go wrong.
1 to 2. Design, research, and concept
Before anything gets drawn, the real question is who is buying this and why. Market and constraint research at this stage is not a formality, it sets the price point, the manufacturing process, and the material choices that everything downstream depends on. Skip it, and you find out those constraints during tooling, when changing them is expensive.
Concept work follows: multiple sketches and direction options, deliberately kept rough, so the decision gets made on form and function before anyone is emotionally attached to a specific CAD file.
3 to 4. Industrial design and engineering
This is where form gets locked: ergonomics, proportions, and photorealistic renders that let a founder pitch or presell before a single physical part exists. It runs in parallel with engineering, not after it, because a beautiful shape that cannot hold the electronics or survive the load case gets redesigned twice instead of once.
Engineering is where the product becomes buildable: mechanical structure, electrical architecture, and firmware scope get defined together, so the interfaces between disciplines are agreed before anyone starts detailed work.
5 to 6. Prototyping, DFM, and tooling
A functional prototype exists to be wrong in cheap ways instead of expensive ones. This is the stage to find the assembly step nobody thought about, the fit issue, the battery life that is half of what the spec sheet promised.
Design for manufacture is the review that happens before a single production tool is cut: every part checked against what the chosen process can actually produce, at the tolerance and finish the product needs, at the volume the business plan assumes.
7. Manufacturing and delivery
Production runs, quality control, and shipping. The unglamorous stage, and the one that reveals whether the previous six were done properly. A product that sailed through prototyping but was never checked against real manufacturing constraints tends to fail here, at the most expensive point to fix it.
The pattern behind the delays
Every one of these stages is a discipline on its own. The projects that stay on schedule are the ones where the same team carries the product through all seven, because the costliest failures happen at the handoffs between stages, not inside any single one of them.
